Aaron KalbererPosts: 373August 23, 2018 at 8:18 am #1793260After pulling up to a spot my trim and ignition will not work, I have to wiggle the shift/throttle control back and forth to make connection I am assuming, started doing this 2 days ago 92 evirude V4 90hp. Other than the failed #2 and #3 cylinder piston skirts going bye bye (motor finally had enough of my antics) and cracked connecting rod cap that required grinding the crank and a total overhaul (I guess you don’t reuse those when rebuilding your motor from the last failure) the motor has been flawless, always starts and idles as good as a new motor.

Odd. In my control arm the neutral safety is entirely separate to the trim wires and no amount of jiggy would wiggle both.
If you need a wiring diagram I’ve got the book for that engine.

I did notice a clicking noise under the hood that I have not looked into yet. I have a couple of skeletons of these motors on the shelf in storage to rob parts from if need be, the nice part of doing your own work is that you always seem to have parts on the shelf for stuff like this.
August 23, 2018 at 11:10 am #1793305All mechanical objects will fail at some point. Just a matter of when and how bad.
Just took my father’s “Canada Boat” with a 25 HP mid 90s Merc out last weekend and it died mid-lake. Looks like a crack on the seam of the fuel filter housing, leaking gas like an SOB.
These mercs were some of the most reliable Mercs made and IMO the peak of Merc 2 stroke designs. Not as simple as the OMCs from the 1980s, but very good. Goes to show nothing is fail proof when it comes to outboards.
Even the almighty Yamaha has issues sometimes. Ask the saltwater guys how they feel about early to mid 2000s Yahahas from 200-250 HP. They were blowing powerheads on certain runs of these when they got higher saltwater hours. Nothing mechanical is perfect.

I have been battling my old 65hp johnson since last year when the gas went through phase seperation and gunk up the whole fuel system. Took everything apart and cleaned everything and still wont run beyond idle without bogging down. I am on fourth tear down of the carbs and I believe I have a float hanging up but as for how 2018 is going I lost all ambition to work on it.

I want to upgrade to a 75 hp to what the boat is rated for but that is not in the cards.I invested in a 6L unltrasonic cleaner / used a dilute (1:3) solution of Simple Green “Purple” and water and the results looked like the photo below. I also used a strand of copper wire to probe the very small openings in the venturi.
From a poor starting nightmare to a dream.

August 24, 2018 at 10:32 am #1793525I have a 2000 pontoon with a 40 HP Merc. I hate this motor more than anything. I’ve fought the alarm for close to 15 years. I’ve probably spent close to 2000.00 over the years trying to fix it. After bringing it in a half dozen times to 3 different shops, I’ve learned to live with the alarm. It started going off more frequently the past 3 weekends. It has been running rough all summer but it would still run. Brought it in last weekend – Bad head gasket. Supposed to cost about 500.00 to fix. I tried looking at used motors but holy crap they hold there values. 4000.00 for a 12 plus year old motor. Guess I will be fixing the motor I hate.
Also been fighting with my fishing boat most of the summer. This is a 96 ProV with a 115 Johnson. This has been a very reliable motor. I replaced the main floor this past winter. Early in the spring it was running kind of funny and smelled like very bad gas smell. After a couple weeks, I pulled up the floor and sure enough, some dumb SOB drilled through my fuel vent line (that would be me). Only 200.00 to replace the vent line. It was still not running very good so took it back in. They replaced the plugs (I replaced in spring) and put some expensive fuel cleaner – another 150.00. I also had a couple times when it wouldn’t start after fishing for many hours using the trolling motor. I would have swore I replaced the starting battery within the last 3 years. I guess my memory isn’t very good or someone switched starting batteries with me. It was 8 years old. After replacing it, it has started since.
Makes me wonder whats next?

August 24, 2018 at 9:28 pm #1793624I have a 1996 Mariner Magnum 150hp carb. Did mods years ago. Velocity stacks, Boysen reeds, aftermarket exhaust, changed to larger carb jets. Other than bent prop shaft and skeg repair Ive only had to replace a trim/tilt relay.—$9. Both thermostats $13 each. I also replace the impeller in water pump every year or 2. I dont fog my carbs anymore. Just change lower unit fluid, new plugs, and fuel filter every year. Motor came to me used but I can say with certainty that the block has never been opened. Still runs like a raped ape. Good motor, hard on gas, but I can buy a lot of gas for the cost of a new outboard. Compression was within 3 psi on all cylinders varying between 118 to 121 psi. That was last check about 2 years ago. And btw, I love the smell of rich 2 stroke exhaust on a damp morning.

And we all smoked for the most part back then. How dumb we were. Whew! Think about it. Woof! Tourney cancelled. Funeral Homes bring in the lime. Lol. Dumb. The fact we lived through all those blast offs shows most of us were meant for some greater good or plan
I do not miss the blast offs to be honest. Always made me anxious. Saw too many close calls. The etec xp80 oil smell is nastier than the xp100
